Starting in the early 1990's we developed leading edge methodologies and approaches to help synchronize the product supply system to consumer / customer demand. We have incorporated into our approach the application of demand analysis and process variation analysis to allow our clients to develop predictable and sustainable manufacturing, warehousing, and distribution process capabilities. We know how to ensure that supply chain improvements are properly managed and integrated into the GMP requirements. We know the strict need for materials tracking, for ensuring that process owners are properly certified, and for capturing, controlling, and reporting data. We have found that, for the device products in particular, one key to minimizing costs, lowering cycle times, and improving responsiveness to the various buying groups is to determine the appropriate level in the product structure for planning, producing, and storing. For one client which was trying to forecast end items that had over 39,000 possible configurations, we determined that building to a replenishment schedule only about 130 major components, then assembling to order, would satisfy over 80 percent of the end product demand. By making these major components in a set routine, the client was able to free capacity and become much more responsive to the unique, and unpredictable items that customers ordered.
